Overview

What SUPERTUNE Is, and the Problem It Solves

SUPERTUNE is fully automatic, auto-adaptive online PID tuning and optimization software built by PiControl Solutions. Powered by an AI-based algorithm, SUPERTUNE runs continuously inside the DCS or PLC and recalculates PID parameters every 1-5 minutes based on real-time process dynamics, with no manual intervention required after initial configuration. Where PITOPS performs closed-loop system identification and PID tuning for a defined study, SUPERTUNE keeps tuning loops on an ongoing basis, matching gains to the process as conditions change.

The problem: PID controllers account for over 95% of all control loops in industrial plants, and most of them are tuned once (at commissioning or during a periodic tuning visit) and then left alone. Between visits, the process dynamics those gains were based on keep moving: heat exchangers foul, catalyst ages, feed quality shifts, and load changes with the production schedule. None of that shows up as a single dramatic failure; it shows up as gains that quietly decay until a loop is oscillating, sluggish, or riding a constraint nobody planned for.

One-time tuning studies capture a single operating point.

A tuning study identifies process dynamics from the operating conditions in front of the engineer that day. Move throughput, feed composition, or load away from that point and the identified model, and the gains derived from it, no longer match the process.

Manual re-tuning doesn't scale.

Plants running dozens to hundreds of loops per unit cannot economically send an engineer back every time fouling or catalyst aging shifts a handful of loops. Re-tuning visits are scheduled periodically, leaving an open window between the drift and the fix.

Relay-based auto-tuners tune once and stop.

Embedded DCS or PLC auto-tuners compute a set of gains and stop; they don't keep watching the loop afterward. As soon as conditions change, the tune they produced is still the same tune, whether or not it still fits.

SUPERTUNE removes the gap between tuning visits: continuous, automatic recalculation of PID parameters, running inside the DCS or PLC, adapting to the process as it moves. For loops that need a baseline tuning study first, PiControl's PID tuning consulting combines the two.

Capabilities & Features

SUPERTUNE Capabilities & Features

SUPERTUNE's feature set is built for one outcome: PID loops that stay tuned continuously, without an engineer visiting every drifting loop.

01

Continuous online recalculation

Recalculates PID parameters every 1-5 minutes based on real-time process dynamics.

Why it matters

Keeps loops tuned as dynamics shift, rather than waiting for the next scheduled tuning visit.

02

Fully automatic operation

No manual intervention required after initial configuration.

Why it matters

Frees engineers from repetitive re-tuning work on loops that drift between visits.

03

AI-based, auto-adaptive algorithm

Identifies process dynamics and computes optimal gains without engineer trial-and-error.

Why it matters

Replaces manual trial-and-error tuning with continuous closed-loop identification.

04

Runs inside the DCS or PLC

Deploys via an OPC connection directly into the existing control system.

Why it matters

No separate control layer to maintain; gains write directly into the existing controller.

05

No step tests or bump tests

Identifies process dynamics from normal closed-loop operating data.

Why it matters

No production disturbance and no trip risk during tuning.

06

Adapts to changing conditions

Tracks fouling, catalyst aging, feed-quality swings, and load changes automatically.

Why it matters

Keeps gains matched to the process without waiting for a visible performance failure to trigger a re-tune.

07

Fast activation

Auto-tuning becomes active within hours of configuration.

Why it matters

Plants see continuous tuning benefit almost immediately after deployment.

How it's used

How Plants Use SUPERTUNE

Continuous

Continuous Auto-Adaptive Tuning for Drifting Loops

Plants deploy SUPERTUNE on loops whose dynamics change faster than periodic re-tuning can keep up: compressor anti-surge and speed loops that shift with fuel quality and load, boiler and turbine loops during load-following duty, and reactor, column, and exchanger loops affected by fouling, catalyst aging, or feed-quality swings. SUPERTUNE runs in the background inside the DCS or PLC across these loops without engineer intervention.

Paired

Paired With PID Tuning Consulting

PiControl's PID tuning consulting engagements set loops right first, then hand off ongoing tuning to SUPERTUNE. The consulting engagement establishes the baseline tune across the loops that matter most; SUPERTUNE keeps those gains from decaying between visits by recalculating controller parameters every 1-5 minutes as conditions shift.

  • Baseline tuning study conducted with PITOPS
  • SUPERTUNE deployed on the loops most prone to drift
  • Continuous auto-adaptive tuning between consulting visits
  • Documented before-and-after results

PITOPS - for Closed-Loop System Identification and PID Tuning

Before deploying SUPERTUNE, plants often run PITOPS for closed-loop system identification to establish a baseline tune from normal operating data. SUPERTUNE then keeps that tune from decaying by recalculating gains every 1-5 minutes on an ongoing basis.

COLUMBO - for Closed-Loop MPC Model Maintenance

Where SUPERTUNE keeps PID loops tuned continuously, COLUMBO refreshes degraded MPC models from existing closed-loop data without pulling the controller out of automatic mode, the multivariable counterpart to SUPERTUNE's single-loop auto-adaptation.

APROMON - for Real-Time Loop Performance Monitoring

APROMON monitors PID and APC loops continuously for oscillation, valve degradation, and tuning drift, surfacing exactly which loops would benefit from SUPERTUNE's continuous auto-adaptive tuning.

Industries

SUPERTUNE at work in your industry

SUPERTUNE runs on PID loops across every sector PiControl serves, wherever fouling, catalyst aging, feed variability, or load changes cause tuning to drift between visits.

FAQ

Frequently Asked Questions About SUPERTUNE

How online recalculation works, DCS/PLC requirements, and how to get a demo.

SUPERTUNE is fully automatic, auto-adaptive online PID tuning and optimization software built by PiControl Solutions. It runs continuously inside the DCS or PLC, using an AI-based algorithm to recalculate PID parameters every 1-5 minutes based on real-time process dynamics, with no manual intervention required after initial configuration.
SUPERTUNE identifies process dynamics continuously from normal closed-loop operating data and recalculates PID parameters every 1-5 minutes, so gains stay matched to the process as conditions such as fouling, catalyst aging, feed-quality swings, and load changes shift the loop's behavior.
No. SUPERTUNE identifies process dynamics from normal operating data while the loop stays in automatic mode. It does not require open-loop bump tests or the production disturbance that step-test-based tuning methods need.
SUPERTUNE runs continuously inside the DCS or PLC via an OPC connection, on standard Windows-based deployment infrastructure. It requires no proprietary hardware beyond the OPC link to the existing control system.
PITOPS performs closed-loop system identification and computes PID gains for engineer-led tuning studies, typically once per engagement. SUPERTUNE runs continuously in the background and recalculates gains every 1-5 minutes on its own, for loops whose dynamics change faster than periodic tuning can keep up. Many engagements deploy PITOPS first to set the baseline tune, then add SUPERTUNE for loops that need continuous adaptation.
SUPERTUNE delivers the most value on loops with frequently changing dynamics: compressor anti-surge, speed, and load loops, boiler and turbine loops during load-following duty, and reactor, column, and exchanger loops affected by fouling, catalyst aging, or feed-quality swings.
SUPERTUNE auto-tuning becomes active within hours of configuration. Installation and OPC connection setup typically take 1-2 days, after which SUPERTUNE begins continuous, automatic recalculation on the configured loops.
